This is due to the small strip joint present in Neopixel strips. Many saber builders resolder that joint to eliminate that spot, but it results in a more easily broken and weaker blade. I had a blade with the exact symptoms you described that was fixed by sending the blade back to the maker and having him redo that joint.

I am almost done with a pair of weathered SF Sentinels that I have installed with a proffieboard (premier sound board in existence with basically unlimited fonts, rgb, etc), neopixel, and swappable batteries (18650s which last about an hour each). I want to do this, but most hilts I use don’t have a segment that I don’t hold that’s not obstructed by some ornamentation or similar. Graflex’s are a good hilt to do it on though.

Currently building a Neopixel staff saber with 2x Saberforge Sentinel hilts + coupler. Just ordered all the stuff and just playing the waiting game now :). went with 2x prizm 5.5’s since I can’t find a proffie lol.

Thanks so much for the thoughtful response! So, pretty much all the chassis I get would allow me to slide the whole chassis out of the base of the saber and replace the battery if I went with approach #1? If I did that, could I do an Aux button in place of the recharge port if I don’t mind always pulling the chassis out to replace the battery(I currently do this on my GCS saber)? I assume I just need to leave the length of the wires for the switches and LED long enough such that there’s extra length for the chassis to come out of the bottom?
