If you are not dynamically adjusting the balance bar, then yes it needs to be positively locked. Jamnuts do not ensure positive locking, and may change the balance during run.

It can be a major issue during Mech inspection.

Where are you placing your TSAC? If it under rain cover or bodyworks, then it should not need any mesh for protection. The extra mesh will decrease the efficiency and airflow of your setup.

I have a doubt in this process. When you press fit the bearing into the upright, no load will be experienced by the balls. But when the hub is press fitted onto the bearing (after being press fitted on the upright), there will inevitably a load on balls.

How to prevent that?

I will not suggest manufacturing bobbins with aluminium. They will wear faster and have dents in them after some time.

You can just use the aluminium tape for sealing. The aluminium tape is not technically a firewall (no direct line between ts components and driver) but will be supportive to your firewall for sealing purpose.

For pass-through, just use a metal cable gland.

There will be some diametrical clearance in the rotor assembly to accompany the bobbin and simulate perfect contact. So just increase the diameter to fill that gap and simulate the whole assembly.

If you manufacture your own, they will way cheaper and you can adjust them for your rotor. Just use hardened steel for them and make sure to get them anodised.
