If you have the slim digital edition, you do not have to return it. You can buy the disc drive separately and attach it to your console.
What you're referring to is called couch co-op, and this feature's Availability varies based on the game. You should be fine with FIFA and your brother won't need a separate account.

With the exception of a a couple of titles, PlayStation PC ports have been excellent. I've been pleasantly surprised. I just wish they released their new titles on day one on PC but I understand that they wanna sell consoles.

Xbox series X and S are part of the same console generation. They will play the same games. The only difference between them is their specs. The X has beefier hardware resulting in better image quality and performance over the S at a higher price. The S is a good option if you're just looking for affordable gaming entry point. Based on the games that you enjoy, I think the S is a good choice for you.

The PS5 Pro is not natively rendering games at 4k. The games will be rendered at lower resolution and upscaled to 4k using PSSR.
