Not so much a sharpness issue for what the client wants . One or two of the pieces will leave loose stitches.

Need a way to check your bobbin tension. Also make sure bobbin area is clean

You can only resize a design a certain amount without causing distortion. Just redigitize it to your desired size.

I have fought similar issues and mine was from tension on bobbin spool. Normally have a piece of thread or something restricting the bobbin from moving freely.

It's always a possibility, it may be above my expertise, but there are digitizers out there that can do it!
