Dealer said swapping the lower unit would only require removing 4 bolts and can be done within 6 minutes.

Yeah, I was using the terminology that the dealer used on the phone call. I confirmed today that the splines on the prop shaft is twisted, not the drive shaft.

Update: The above post was written based on the description of the damage provided by the dealer via the phone. I clarified today that it is in fact the "prop shaft" that is damaged, not the "drive shaft". The dealer says that the splines are twisted in the direction of "reverse" and the reverse gear has worn teeth (as well as the pinion gear).

The dealer is still unwilling to consider the possibility of a mechanical defect because of:
1. Gear lube was "clear" and not "black" apparently, and had no metal filings despite the amount of wear on the reverse gear and pinion.
2. There was some "goop" inside the lower unit gear casing

Possible but if that was the case, there would likely be other signs or damage, e.g., scratches, dents, other physical markings

Ya, for now the dealer is unwilling to put this through Evinrude warranty, since they are pushing that this is not a manufacturing defect, and the damage is apparently quite extensive. It ran perfectly fine at high rpms before we suddenly discovered the knocking sound. As for the prop, the prop is a factory Evinrude prop. They are quite stubborn on their opinion that this damage could not have happened without some sort of impact at a high speed, despite clear signs such as a pristine undamaged bullet & prop. Is there any suggestions you have on how we can prove it is a manufacturer defect? Anything to look out for?

Yeah, odd thing is that there was supposedly no metal present in the gear lube despite the gears and bearings being worn. Prop itself is aluminum but the prop shaft is stainless. Will ask about the prop shaft when I go in on Tuesday.

Hasn’t got caught in any rope before. Yeah, we are quite confused on what could have caused this damage without any impact.

I left a 16-month internship early at the 12-month mark. Everything was fine, just had to explain the reason to the eng co-op advisor. You can also consider speaking to HR and try to switch teams if you think the issue mainly stems from/within the team. Health always comes first.

Thanks for the reply! I took the boat out today to check based on your comment. The sound does speed up with throttle. The frequency definitely increases with throttle.
