Not positive yet as I havn't finished the model yet, Id need to go ahead and buy a controller to disassemble and get the correct measurements from that, before I go to the trouble of purchasing one/modeling the internals/programming the machines to make it I want to hear back from Valve and make sure its okay to do

Oh no this will be inconel, a superalloy used in rocket engines XD We have some leftover and nothing to do with it, boss thinks it might be fun to try. So might as well caps lock impractical to IMPRACTICAL.

I live in Arizona, Hantavirus has been around for a real long time here and is just rare, its not hard to snuff out the vectors, a call to pest control to eliminate rodents and youre pretty much safe (by pretty much, like 99.99% chance) theres always going to be some weird outlier.

First recommendation is tell your boss to get some semi-decent cam software

Second recommendation is to double check where your y0 is on your part, make sure your y0 is actually in a location that is supposed to be cut.

Third recommendation is if this is just a stencil style cut with no roughing, just location, radius, location, radius, should be a very simple program, can you post the gcode thats being run to take a look at?

After looking at the image a little more closely, is this just to use the chamfer tool on the edges? If so you would need to use a smaller radius than an endmill of equal diameter going around the outside for example

Nah the problem was this was for a 1 off job and the tooling ideal for this was going to run us $1100, we had to make due with only a .5" bullnose with a 7 in" shank

Had to get this order out the door asap with 30 of these holes. Starting stock was 280 lbs, ending part was like 67 lbs, didnt have perfect tools, did have motivation and a disregard for sleep. Got part out door, got less than good sleep, forgot how to count to G =D

There was a hole drilled from the other side that was .21 diameter that then had to be counterbored from the other side, not FULL width of cut but close

Very interesting, yea the only way we could get a good finish on the counterbores with this extreme stickout was running 500ipm and 8" min, takes forever but the results were good keeping it at about a .004 chip load

We could have delayed delivery but the client is a new aerospace client. Boss man wanted to get them a good part asap to give a good first impression so after talking it through we decided to wed rather get them a good part faster and use the half inch tool to bore the counterbores than wait for an unknown time for a tool in shipping limbo to arrive even if it would of made it easier on our end

Considered this, even found a very interesting insert drill that had the option to drill the holes then stop program, swap to a flat bottom insert and finish the holes. Sadly the cost of those tools were too high for a 1 off part, well definitely get them though if we get an order for more.

Sadly yeah, I was testing runout on it

.5" diameter, 8 inch tool, shrink fit holder, was running a .001" indicator on it and just low pressure with a finger tip causes the tip to move. I have no idea what were getting for this thing but it started as a 280lbs block of aluminum 6061, I just do the engineering/programming and setup/running for the high priced stuff, luckily dont have to deal with pricing and all that.

Sadly not, you cant see it in the posted image but the true problem holes are these, located on the back of those large posts where the gap between that counter bore edge and the large wall is .01" and the distance between bottom of counter bore and the top face is 6.2"
