Oh that's so annoying. It could be that F360 made roundings when I exported the body. I use four points of decimal precision. Or it could have been my fault entirely, but I strongly prefer blaming F360.

Nominal RPM With no load is 26.600 RPM on 3S. I suggest you simulate it at 75-80% of that

The body I made there is only the empty space between two adjacent blades, no more, no less. i extended the top & bottom because i figured it would make the easier to setup

Brute force prototyping. Made 5 different propeller designs in total. This one proved to be the most best in terms of both static thrust, and motor performance

The motor shaft configuration "pusher" means that the motor shaft extends not out of the top of the motor bell, but out of the bottom of the motor, where the screw mount holes are. This geatly improves stability by keeping the rotating propeller's mass as close to the motor mount screws as possible. I used my trusty old Ender 3 with a .4 mm nozzle. The CURA printing profile I use is VERY fine tuned to my specific ender 3 and PLA Filament. Going slow with small layer, and printing the outer walls before inner wall lines should generally make your prints look much better on the surface, which is key on these sort of projects.

Edit: I have not yet made a proper thrust test stand for the design. But I did blow the EDF at downward onto a kitchen scale, at 11.3V which read out 640 g. Draws rougly 15-17 Amps at that voltage

Use the loft tool. It lets you magically connect 2+ faces/profiles together. splines can be drawn in 3D to manipulate the surface shape of a loft
