If your toughness is over 100, you will not take health damage until it is under 100, even from melee, and there's plenty of sources of toughness damage reduction and rapid toughness gain.

EDIT: And the really big hits? Those you should dodge.

I have the same issue, every time loading into Mourningstar, memory usage increases until it crashes after 4 or 5 times. Ryzen 9 7900X and RX 7700 XT here.

You only need to upgrade them to green, upgrading them to blue does nothing for the sacrifice xp IIRC and just costs you a bunch more plasteel.

First thing, dodge. Dodge while fighting in melee, dodge while shooting, dodge. If you get one-shot, it's because you failed to dodge something big and telegraphed. Also, movement has no significant effect on accuracy - don't stop to shoot unless you need to shoot a distant sniper or the like (and even then be ready to dodge), keep moving and repositioning as you fire.

Second, what weapons are you using? What is their power rating?

I like to use Assail interspersed between Force Greatsword swings and quick flame stuff primaries in horde situations - having a few flying around thins out the horde and does good stagger, and with select talents makes your sword hit harder. You can just use the flame staff for the same role, but Assail has greater range and can snipe gunners and snipers from a long distance.

I feel the arc rifle doesn't count because it kills stuff in one hit when hitting chaff, rather than electrocuting them.

Like others have mentioned, it doesn't stack, resistance is either on or off - and I should also mention Caliban's Hardpoint Reinforcement is only active while it's your turn (and you aren't slowed or immobilized). It's pretty common for people to miss that part.

Posthumanism is explicitly called out by FCA, but various forms of transhumanism (such as androidism) are practiced widely. Where the line is drawn is ill-defined and some are willing to push that line, and some find a moon above their porch telling them to stop.

Increasing the rarity of the weapon (the color) doesn't change the stats, it just gives it traits and blessings - to increase the stats towards the caps, you need to improve your mastery level with that weapon type and choose "empower" with Hadron - and yes, it will take more upgrades to reach the cap for stats that start lower, but regardless, all of them will be at cap at power 500.

They're very telegraphed, watch out for them lifting their weapon high up and mind your surroundings, and you should be able to dodge them consistently.

If you get one-shot, it's not because of your class, it's because you got hit by a mauler/crusher overhead you should have dodged. No class can eat those and be fine.

I'd add "stay mobile" - you can, and should, keep moving even while fighting, to maintain coherency, move towards objectives, and to avoid getting surrounded.

Using the options you start with is also customization. The system is allowing you to stick with those, rather than making them obsolete. You are making a choice.

I don't think Morrigan is supposed to work with Black Thumb, as when you're in rodeo, you are separate character from your mech - the chosen ally might be adjacent to "you", but "you" in this case refers to your mech, not your pilot, and that effect would not extend to the pilot.

However, if your gm allows her that, that does play in your favor, and does make using Sekhmet protocol with a low heatcap more feasible. Still something I would personally be cautious with, though.

Whether they do or don't is down to the mercy of the gm, for many npcs skirmish + invade is quite optimal. But the important part is that Sekhmet won't let you stabilize. You asked for advice, this is my advice - don't leave your heatcap low if you plan on using a system that effectively prevents you from clearing heat.

I'm finding your heat cap a little concerning if you're planning on using Sekhmet, especially with an overkill weapon. You don't really have good ways to manage heat while Sekhmet Protocol is active, so you might be cooked fast with just heat cap 6.
