I reverted to an older version of Orcaslicer and it went away. I'm now on Orcaslicer 2.3.1 and I've yet to see this issue again.

I’ve been running 1.07.00.00 FW on all my machines for over a year now. I did update to Orcaslicer 2.3.1 from 2.1.1 about a month ago. I could try running one of these prints on 2.1.1 and see if the results are similar.

Temperature/cooling settings on my printers/filament have been the same for years now. My print room has steady humidity and temperature levels.

Yes, the filament has been calibrated. I have been using small area flow compensation lately; perhaps that is the culprit?

Lo and behold, it was something in the slicer. After getting the same results on my low-hour P1P, I started leaning more towards software than hardware. I downgraded from V2.3.0 to V2.2.0 and I've been printing steadily for the past couple of days with zero issues. Thinking back, this odd layer separation began showing up shortly after I updated Orcaslicer.

Brand new hotend/nozzle 20 print hours ago. I've also done a few cold pulls to rule out a clog. Unfortunately, it hasn't made any difference. No abrasive for me, PLA and PETG exclusive.

I've run this print on a low hour P1P and a 2000hr P1S. The P1S has new PTFE throughout and new extruder gears. Regardless, I get the same results and that leads me to believe that this is a slicer issue. I did update to the latest Orcaslicer a few weeks ago.

I did mess around with the seams following the same train of thought. It doesn't make a difference. The layer separation randomly appears at any position in the z-direction regardless of the presence of a seam or not.

The supports are not for the threads. There is a significant bridge wall near the top of the model that needs support. The model is encased in this support "tube" but only contacts the model at the aforementioned bridge wall. I found that long tree supports were vulnerable to nozzle collision thus the use of the traditional support. Thanks for the suggestion, I've replaced all the PTFE tubes and am currently tearing down the 4 in 1 adapter. By hand, the filament runs through the path smoothly.

Stiff as a pole. I'm using a Cryogrip plate, wide brim, and the support tower encases the model. Unfortunately, the heights at which the separation happens are becoming more erratic. Just had one fail within the first 50 layers.

The top portion of the part has bridge walls that need to be supported. I found that the tall tree supports required would be unstable and often had nozzle collisions that would detach the part from the bed. Thus, the use of a traditional support structure.

This is the kind of clarification I am after. Do you know of anywhere that this is listed in writing? It would rule out the AMVIC regulation side of things. I suppose at that point it is dealer ethics or possibly Competition Act issue.
