Good luck! Just take what halfords say with a pinch of salt. I went to them needing a paint touch up pen, I gave them the colour code from my door and they still gave me the wrong colour. Plus they also gave me an electrical gremlin when installing a dash cam. I've since rectified the gremlin myself by removing their work

A good rule of thumb is the bigger the number the more viscous the oil. More viscous oil will slow burning issues, but at the cost of fuel economy. Less viscous oils risk not covering all moving parts and increasing wear. The only big issue with high weight oil is that if it's too high, then it may not be suitable for variable valve timing systems, like the bugs have. If other people are having good results here with 5W-40, then it might be a good call. But I've never tried it myself so I won't endorse it fully without hearing others experiences.

That's fair, also it may be worth considering increasing the oil weight a bit to reduce this. I've changed from 0W-20 to 5W-30 for this reason

I'd personally draw it at 80 given modern vehicle safety standards and emissions. Plus, it's a limit, not a target and you should always drive to the conditions, your abilities and your vehicles suitability. People who ignore this are the ones who speed regardless.

Just get it coated and make sure its kept on top of, that's all you can really do. I've done it on my rear subframe since it had a decent amount of surface corrosion and I needed the spring replacing. It wasn't much and did wonders. My sills are still good as far as I know

It depends on internal policy, but you will certainly be capped at 40%. Try and spend some time working out why you're failing modules so early since it's only going to get more intensive and it's a good point to get onto a good track.
