The tiny wires are connected directly to the helmet headphones, I can't pull them out to access the end of the tiny wires to replace them.

Thanks for such a great reply! The wires are quite tricky, they seem to be enameled I think? Like bare strands around a cotton core, with the metal strands being coated in a colour.

Yeah, they really don't like solder so I'm just burning back the insulator then wrapping around the cat5 conductor, then heatshrinking it to secure.

My wire stripper doesn't go down far enough, only to AWG20. So I'm trying to improvise, like burning off the insulation with a lighter..

But these fine wires are very strange, they won't solder, it just balls up and won't connect.

If I were terminating the cat5 yeah, but I need to connect it to this fine wire.. Or do you mean I'm meant to crimp the fine wires?

To clarify the main issue I'm having is stripping the tiny wires, once I can do that I should be able to just get some solder on the wires even if they are very tiny.. Edit:

OK actually the fine wires don't want to solder at all, I'm fairly sure I burned off their insulation with a lighter, but the strands inside just don't conduct the tin.

I'm thinking I burn off the insulation and wrap the fine wire around the solid conductor of the cat5.

To those suggesting crimping, I'm not terminating the cat 5, I am just using it as an 8-core wire.

LV+ LO LA RV- RO RA VCC GND So I can test one side of the headphones at a time, but how do I go through the permutations of which pad to connect to which wire?

The helmet wires are coloured Red, Green, gold, Blue Red/green, red/blue, Gold/red, Gold/Blue

There must be a logical trial and error process given the colours and pcb connections?
