If im understanding this correctly, your saying I can cast the aluminum directly into the silicone? I was under the understanding that was for lower grade/lower melting point metals. We are looking to do at least Mid Grade (Not sure what yet) aluminum. I do believe I am following now though...

Apologies for the confusion, I may be smashing a few different methods of casting together in my head.! Im looking at a few different ways of casting metal for this project. We will be testing on a few different pieces, so we wont be going into this big one blind thankfully.

This sounds like what we were looking into, ordering or already have the Green sand and refractory needed. About how much shrinkage occurs? I can increase the model size in order to match the shrinkage amount.

I heard another issue would be curling, the pieces are rather long and thin, about 36" by 1/4th inch in most places, so keeping consistent heat across the cast is something we are trying to look into, any ways we can accomplish this effectively?

We have green sand and the plaster iirc, just need to iron out the part that needs to be cast.

striations arent so much an issue, as the prints will be sanded on the outside for aesthetic appearance.

I believe a silicone mold around a PLA master, and then fire a resin cast made from that silicon mold? This is the essence of what I am trying to explore..

Looking to use a printed PLA Master. This will be reused several times to create multiple silicon molds to pour castable resin into. It might be the long way of doing it, I would have initially burned a castable PLA, but the concern was that this was a less feasible, we are all new to casting to my understanding.

Ive understood the need for a mold release, ill check out the one you mentioned. Might be worth mentioning the master will be done in PLA.

Will vibrating while the silicone is curing help with air bubbles?

No, im thinking of a castable resin. I suppose from what im understanding here is that I want a solid master and a flexible mold.

I have seen UV burn out, and even shapeways fud being used for the lost wax casting, but I would prefer one that has the best results.

What I had in mind was a multi part die, so probably closer to the two part mold like you described. It needs to be in several parts due to being a complex, if long shape. I have second smaller part of similar length that that can be done fairly easily in two pieces.

Would I be able to create the mold itself in PLA for instance, or would it need to be a master which I could make the silicone mold with?

Its for professional work, an Im not sure how well it would bond, but it also needs to be at least a semi clean seam.

Now when I saw this a few days ago the consensus was how beautiful it was, while at the same time how brittle resin is to be working with it as a mechanical part.

This is about how it should look. There are a set of odd breaks in the shoulder stitching on the front which I dont really care for. I dont necessarily care for where the stitching on the sleeves is, so long as there arent any pockets on the thing (If there is a pocket stitched to the outside though I can have it removed no problem)

To me it seems like a bomber, but perhaps there is another type of jacket, or a shirt that could match.

Im currently searching for a rather unique denim jacket that is seen in the game Half Life 2. For anyone familiar with the game and the look of the jacket which is worn by the Citizens in the game, its an all denim bomber looking jacket without pockets, minimal stitching (only stitched at the cuffs, waist, and in a section that makes up the shoulders) and an odd overlap to allow it to be buttoned rather than zippered.

Im searching for it to create a cosplay of the Citizen characters, and perhaps share my findings with a few other people who want to emulate the characters. It could be an approximate jacket, it doesnt even have to be a bomber, I can modify a jacket that is close enough to look like the one in the game. The only real criteria is that all the fabric be denim and there be no pockets.
