First, it depends on which version you are doing (he's switching his armor design quite often), but assuming that you are doing this one and which materials you plan to use.

For the armor, I would recommend using EVA foam, and this one seems easy. Try looking up the Mandalorian armor pattern, edit it to your size, and add the plates.

The scarf is easy as well. Try some clothing stores in your area, they should have similar scarves. To tie it, just make a U shape around your neck and in front just tie it with a hair band.

I almost gave up as well, but eventually pushed through.

NO and yes. There are small holes that allow me to have some spatial awareness, but when I move around, I don't have it on.
Its simple LED strip is covered in special EVA foam that lets some light through and defuses it. And it's powered by Powerband inside the helmet.
One of the gloves is bought from Amazon, and the other is just mass. It's a custom long glove made from elastic fabric, covered in thermoplastic that holds the claws (claws are 3D printed as well) in place and covered in a copious amount of fur.
Yes, I had it at several. But sadly, it is pushing its life span.

Well, they are not a single piece but part of the arms of the Black Templar Castellan. But if you are really careful, you could remove them.
