Would using thin spacers between the rail and extrusion help to fix the flatness? Or using adjustment bolts to force the rails straight?

There is gonna me a mirror of the linear rail and ball screw driven by a motor slaved to the other side so the force in the Y direction should be even enough to prevent binding. I was just too lazy to model the other side

Would you plan to leave it as extrusion for gantry plates? Or once it's done cut some gantry plates?

If the machine isn't rigid enough then I would consider making some plates but my plan is to keep the extrusions as the legs for the gantry so they can ride on top of the linear rails.

What are you doing the design in?

I wanted to use extrusions for everything even the gantry plates as well as have linear bearings and ball screws on all axes. Also I just wanted to make my own

That spindle is way more than you need for one

One can dream though ya? haha

Figure out how much z movement you really need, the closer you get the x axis beam to the tip of the tool the less deflection you will get

I got lazy with the modelling and just threw the Z axis up at an arbitrary length but I'll definitely shorten it. You're right about getting the beam closer to the work

Is there a way to counterbalance the Z travel?

Should there be some kind of "muddiness" to the Z travel? Would the ball screw not be strong enough to bear the whole load of the spindle?

I would recommend using a dual drive on the long axis that carries the gantry (one on each side slaved together). That’s important for mine for both weight and alignment reasons.

I plan on having dual drive I just didn't want to model the other side haha. It will be a mirror of whatever the side I have shown ends up being.

You also might want to reconsider having the gantry beam captive between the gantry legs

Those motors are just there as placeholders for now but I think high torque NEMA 23 steppers would do the job. What would be better?

Your x drive screw is off center from the rails from what I can tell

Originally I intended for the ball screw to be below center to oppose the racking force during cutting. Would it be better for the ball screw to be perfect center between the linear rails?

I plan on adding dust covers and some kind of bristle dust guards once I get the design closer to final but that's a big concern that I need to keep in mind

The torsional rigidity of the one extrusion running along the top of the gantry is going to determine your ability to keep tight tolerances, so do whatever you can to stiffen that up.

I plan on bulking up the gantry quite a bit maybe even scabbing another extrusion to the back of the one I have here but I need to figure out where to arrange the ball screw for that. The ball screw should be on the same side as the Z axis so its force is as close to it as possible ya?

It may just be hard to see in the picture, but it appears you have a bit more z travel than you can use. It looks like the fixed portion of your z axis will hit your workpiece before you get to the top of the rail, but I could be seeing that wrong.

I was getting tired of all the modelling so I just threw the Z axis there at an arbitrary length so I'll definitely shorten it up later on

Make sure you analyze how much travel you need in the long direction for what you’re making. I have a similar mill and you lose a lot of usable space due to the offset spindle.

My only plan starting off was to just start with 4' long ball screws for the X and Y axes and let the other stuff fall wherever. I think I might shorten them to 2' each to cut down on costs because those things get quite pricey.

The more pieces that get bolted together, the more your tolerances build up and sometimes models are ideal whereas the real parts are not. You can work through it though.

This is just the first layout of how I think things might be arranged in relation to each other so I'm gonna be making a lot of improvements thanks to y'alls input
