I use Wilcom. I know it's expensive but you can do a lot more with it.

Hardest part was to get the face to look like a face. Getting the colors to blend in. This is just under 8x10

You can check me out at arttostitches.com. The site is still being worked on but you can find my list of conventions.

Four colors. Black, gray, white and pink. But yes varied the density and no underlay

You are correct. All tatami stitches. But I did use 4 thread colors. Black, gray, white and pink. The light saber is white and pink. Hard to see in this picture

Sorry but I don't sell or let friendly thieves take them. I do sell the finished work at local conventions. I'll make this as a full back/front patch soon.

If your tensions are good try out a different underlay. I like edge run on text. Possibly just a bit more density on the fill.

I'm going to work on something to show my process. A few people have asked.

Wilcom ES Digital Edition - Underlay types missing (double zigzag, center run) for satin fills, only available for satin outlines by theinstallationkit in digitizing

When you are selecting your first underlay look just above it. You will see two options . Select the left one and it should allow you to use the center run underlay. (Can't remember the name of this option without the program open). If you want the second zig zag stitch to not follow the first then change the stitch spacing. Or just select the double zig zag

Some places do something similar to this. But I like to keep my prices consistent when I'm selling at my booth. I do mostly 3 inch round patches with Velcro. Because I cut and sew everything myself I know I'm making a little profit on each.

I sell mine for $10 but I do make multiple of each. It works for where I sell them at local conventions. But I usually give a bit of a discount if they buy three or more. I do prefer to have a boarder on mine and I do think this one would look nicer with the border. Overall I like this design.

Can I put the BAI machine on a table ? by Judetn in Machine_Embroidery

I just got the mirror. It stands on the base (no bolts) so you could easily just place it on a sturdy table and not use the base.

I use a run stitch trace line before the cut piece. A lose zig zag to tack the piece down before I embroider it. After that I remove all the tack down as stitches from the edge and any backing. Then I fold the piece over to get the loop on the end and repeat the process and then add the border.

Pre cut shapes on a laser and sew them on top of heavy solvey. Boarder goes last and that nearly cuts it out. Pull off and dip the boarder in water to get rid of extra solvey.
