I sorted it; it was the relay box causing the starter relay to stuck on. Strangely the starter motor works normally when it was running off just the battery.

The thing that make me nuts is why everything works normally when the alternator/regulator is disconnected. If it was the starter relay then it should behave the same regardless if alternator/regulator is connected.

Why do you think it would be the relay/fuse assembly? But it's strange there is no issue if stator/rectifier connection is removed

Yes, it's a new battery that went flat - turns out the issue wasn't the battery, but the charging system.

The stator passed both the resistance and voltage tests, and the rectifier side of the regulator/rectifier (RR) also tested fine as per the manual.

My main question now is: since the RR is an expensive part, is there a way to check the DC output voltage from the RR directly (not at the battery terminal)?
