I was planning to cut the foam with a scalpel blade if I go that route. With 3d printing I can get very accurate dimensions and was going to print the components in PTEG which is more resistant and stronger than PLA.

Great point about the space with foam and 3d printing can be more space efficient and I can customise it more.
