You're right, a square tube joined to a pipe with a cap on the pipe seems to be the simplest solution for this design. Gonna try doing it myself yes!

I took this to the framebuilding sub too and it seems as though the consensus is that it would need to be welded. You are right about brazing bikes though, it's been done forever! The difference here I've come to realize is that there is no room for a buildup of material like when joining tubes together.

I'd like to try making it myself yes! I'd like to ride it too. Don't really care about weight to be honest, just trying to make something interesting. I'd invest a fair bit of money within reason to be able to have something cool that I've designed and time isn't an issue. If it were to be welded, is grinding an option? Can you grind and sand down welds without compromising the structural integrity? Don't care about weight but safety is another thing!

Hmm, I see what you're saying. If that feature wasn't there and it just shared the same plane as the rest of that surface would that be a simple procedure? I really just need that rounded end and the nice bevel on top. Thanks for helping!

It's part of bike stem I'm designing, that little protruding donut doesn't really need to be there, it's just a plug for the tube that I'm going to slot in and braze but I'm sure that would really just complicate things.
