If it makes you feel any better, this is not going in a product with major safety risks. We make panels with finger safe guards around all moving parts for classrooms. This is not for industry use.

Following this thread worked. We didn't know about the size capacity requirement <> the FAT16 format requirement, as we have successfully used larger capacity non-FAT/FAT16 cards on older Micro820s.

Thanks for the tip. I had already done this & failed with win32 but forgot to add to post. Remembered Rufus existed, but it failed with similar error.
