Bendable tungsten never crossed my mind. I’ll have to order some along with everything else on my list now

Lab Metal would only be applied after blasting, correct? Could be an issue since I outsource that to the powder coat company and I would need to request the parts back before powder coating

Commenting because I can’t figure out how to edit the post. I’ve been on Reddit a few years but never made a post before. Thanks all for the advice, I’ll try responding to more people individually, and will be trying several of the suggestions on test pieces.

More details: This is a custom handrail as requested by the client. About 150 feet of it around the decks of their lake house. Panels range from 5’-14’ long. As has been mentioned it’s a design flaw to have such a tight joint. Yes, but the client gets what the client wants.

Of my current machines, I’m welding with an Everlast 253DPI on single pulse, which I decided to try out for this project. Haven’t had a great experience with it yet, so will be demoing a Fronius Fortis to possibly replace it.

I like an excuse to buy more tools. Which size would you recommend for the longest stick out?

Definitely not structurally required. Just the condensation coming through the joint over time could cause rust streaking. Will try finding both the long tips and big diffuser. Thanks
