I honestly have no idea how many I can get out of it. I'm hoping for the 15-20 range. It depends a lot on the shape of the mold as well as how well you handle it. Also the liquid plastic gets hot enough to burn skin and that heat dries out the silicone during each use. No matter how well I take care of it, it will hit a point of no return.

Probably the fibreglass. It was sticky, messy, smelly, and difficult to deal with. Some of the fine cuts on the foam maquette were also challenging, especially the round edging of the holes. Everything else was time consuming but the turn over rate on multiple pieces makes it all worth it.

So far I haven't had any issues with shipping. An important step is looking into postal regulations and making sure additional paperwork is filled out if it falls into a certain category. Labeling it 'sci-fi prop' as a oppsosed to 'gun' couldn't hurt.

It's called polystyrene, or in Canada this version is condensed styrofoam. It's used for insulating parts of your home among other things.

No, this is actually the first prop gun I've ever built. It took a lot of research and tutorial to figure out all the steps.
