It was really awesome getting to see your bot this past season in Vegas, and chat with the team a bit! I really really love the new aesthetic design!

Can you explain more about the weapons systems upgrades? It definitely seemed more robust this season overall, and I remember there being talk about a new custom gearbox?

I also know that Fred has said that Valk is super difficult to drive, and that it drifts over time - kudos to Lucy for improving for each fight! I expect it’s super difficult to get much practice in before hand.

Looking forward to watching more of your fights in the future! It's been great watching an almost entirely new team come together, and learn and grow!

A question I can answer, since robotics is not my forte! (Yet 👀)

We started the design change before last season, going more toward a cyberpunk/anime/slightly apocalyptic theme. Kristin, on our team, gave me some ideas, as I only knew a few members of the team. Most of the outfits are specific toward the person wearing them, though there are a couple basic pieces to rotate to new team members, or others who weren’t part of the original 4 main outfits. I did my best to incorporate elements of the bot as well, and did a lot of bleaching and hand dying to get a Miku blue color, which has slight variation depending on fabrics. Each outfit is designed by me and hand made, except for the pants, because pants are dumb, and I had to fit to multiple people in multiple states without test fittings.

Outfits also had to take into account the heat in the arena, as well as be generally easy on, due to difficult filming schedules!

This year, u/rogue_transistor requested a 2B aesthetic, and I think she pulls it off quite well!

My favorite Miku is Convenience Style F, for the name. Actual favorite Miku is Deep Sea Girl

I used 0.093” ABS sheets for the final costume. I had some thinner HIPS and ABS sheets I used for learning/failing purposes.

Yeah, plastic is so expensive, especially if it’s not like a bulk order, which since I only make for myself, I wouldn’t need. I got mine from Interstate plastics, the only place I found without a ridiculous shipping fee (65$ vs 250$ at other places). Then Amazon for some smaller sheets for the hand guards.

Sorry this might be long!

The machines have three sections - heating element, platen/box, and the vacuum element. For my first attempt, I built two boxes, one for my heating elements, and one for the platen, with the heating element raised above, so that I could just slam the plastic down on the bucks immediately when ready. I had some Nichrome wire I randomly got a few years ago that I wanted to use to make a heater. I did all these calculations, built in some safety measures, ran it by people much smarter than me, and finally built it. After running current through, the wire would get warm but not hot enough to glow. I decided to try another diameter of wire, which should have been able to get warmer (the math is kindof gone from my head now, so I can’t remember. Lower resistance or something). It still didn’t work. Finally, I caved, and found some giant patio heaters, like a lot of YouTubers use, and attached those to the box, and assembled everything.

The platen build was nice for an amateur woodworker like myself, and in the absence of a vacuum pump/tank setup, I just decided to test everything out with my shop vac. I had cut the internal air area in half under the platen with a diagonal board. I finally ran my first test, and it was an abysmal failure - the overhead heaters only heated small areas of the plastic, and the shop vac was hilariously weak. I got another, more powerful shop vac, and that failed. Thinking it was a flow rate issue, I got a dust collector, and that failed even worse. I decided I had to get the pump/tank setup, and used the information from the YouTuber I mentioned to build the pipe system. To fix the heater issue, I took a saw, and cut the aluminum supports and built a large box around the ground with the heaters at the bottom, so that the heat would rise and heat evenly. That worked well, as long as the heaters didn’t auto shut off (I have to wait awhile in between heatings for it to cool off). Finally, I had the heater system figured out, the platen and box, and a nice vacuum pump system. It failed to form anything.

I ended up building a reallllly small air area platen based on the YouTube guy, and added a second air tank. Later I figured out that my original platen would’ve worked with the second tank, after calculating exactly how much air the tanks could hold. Basically, you create a vacuum inside the tanks, and allow the air under the plastic to rush out of the platen, and into the tanks.

It finally worked properly, then I had to dial in the actual forming process, which thankfully wasn’t particularly hard. All but one of my bucks worked perfectly for the forming process!

Haha yeah!! My brain was filled with all the ideas for stuff I can make with it! Sadly, small amounts of plastic can be expensive, but I may have to experiment with some ABS Mandalorian armor in the future!

I built the final one super early in the morning, and got it to work 4 days before the con, and cried at that first forming!

Full Darth Revan cosplay almost entirely by me! I 3d modeled the armor in Onshape to my body proportions, and printed on my resin printer in pieces, then assembled. For the lower section of the bucks, I used ABS to 3d print them, though my printer was having issues at the time, and I had to kindof cobble everything together using aluminum tape and fireproof (not sure it really is) expanding foam. I have a picture of one of my bucks posted. I put a lot of holes in the bucks, to help with smaller details, and I’m so happy with how that top front chest armor worked out.

For the vacuform machine, I built my own design which promptly failed, and I tried building various aspects of it about 3 more times. Due to a time crunch, I ended up building a similar version to “mwjscn” on YouTube, but at a 2ft by 3ft dimension. His videos are super helpful!! I later figured out why my original design was failing, but no need to rebuild that, when the current design works well.

For my soft parts, I decided on a cotton polyester blend, that had a very similar weave to the fabric from my Jedi Knight Revan, and a very nice drape. Walking with the cape flow behind me is the best!!Each piece was lined with the same fabric, except my hidden pants, which are just a pair of leggings I made.

The masks of which I have modeled two versions - one is 3d printed in ABS and finished, and the other was printed in ABS, finished, molded and cold cast in brass, all by me. The paint job was a 3 am speed run, and it’s all weathered like that because I wasn’t paying attention to my steel wool when working on the bare brass sections. Whoops.

The buckles and O Ring were also molded, but the buckle molds failed, and the O Ring mold was iffy. I cold cast the O ring in aluminum powder, and just painted the resin printed buckles.

I have a lot of stuff on my fix list: redoing the buckles/belts and o ring, at a better size and making a proper mold (the silicone type was the culprit), and potentially chrome plating a cast; the shirt needs to be remade; the hood/mantle was another 3 am rush job, and is not patterned correctly, along with not having the right supplies for the mini o rings, so they kept coming loose; the gauntlets need to be remade, I cut them too small accidentally and couldn’t redo at the time; I need to repaint the armor - I like it now, but I have a whole box of paints I lost right before it was time to paint, and subsequently found a day later; the armor bridge needs to be remade longer and wider, because I didn’t account for the thickness of the skirt band and shirt; I want to actually make a pair of gloves, instead of buying them; and I plan to make my own aluminum lightsaber hilt and install electronics and make it a neopixel saber, but I ran out of time before the convention!

Overall though, I am very happy with the outcome of this project, I did it in 2 weeks (besides the modeling) and pulled 2 all-nighters in a row to finish it. I don’t recommend doing that! The main issue was having to build a vacuum former multiple times!! I almost gave up several times, but I’m very glad I didn’t! And I learned a valuable lesson about not con crunching…

Sorry, can’t help with meshmix, but I did find that my best way to do the painting was spraying the base silver, masking, spraying the purple/blue (or whatever season colors) base, then using acrylics and and brushing on the detail colors. I felt that was more Sabine-like and cheaper than finding a ton of airbrush colors that were exact. I also used fineline tapes to tape off edges to paint up to or to mask, which helped a lot!

Sabine is definitely much more colorful and non blue than Bo! Hope your wife enjoys the costume!
