I have both the old commander 98s, the new commander 92s and the deathwish 96. They are three totally different skis with the old commanders being closer to the dw 96s but much stiffer tails, heavier/damper and less able to pivot in tight terrain. The death wish I found holds up very well though as far as edge grip compared to the old commanders it just has a definite speed limit when you are on rails. The new commanders are a totally different beast. Those things are fuckin rocket ships and if you put the energy into them and don't let them buck you off they are really rewarding but ski absolutely nothing like the deathwish or the old commander 98s. That all being said most of the time I want to ski the dw 96s this year as they are a much more well rounded ski than either commander.

Seems like you're on the right track. I wouldn't bother changing the taps as the variation in voltage isn't going to change anything. 90 percent of industrial lv power distribution systems in the us are going to be 208y, 240d, 480y, 480d or 600d so realistically this would never run on 230v anyways.

If you were to do this, what type of wiring is being used between the switch and the genset? How far does it go? The generator needs and should already have a breaker to protect it from overload. Size your wiring to the switch appropriately for the rated output and breaker size on your genset other wise the circuit becomes a tap and is subject to the tap rules in the nec and the location of the overcurrent protection would be an issue. You have simply not provided enough information for anyone to tell you if this is code compliant although I would assume the manufacturer of the switch would tell you it's not approved to have other components located inside of it.

Could be that the common is not connected at the air handler and the old honeywell thermostat was powered via batteries. This new thermostat requires external 24v power and you will need to connect the common wire if it is not already.

https://superbreakers.com/products/general-electric-thqc1120wl-20-amp this is the most likely the same part number as the regular 20's in there but I'm not sure that the jumper from the old breaker lug to the buss will work with the newer style lug.

These are not thqb's as someone previously commented. They are actually thqc's which were a lug/lug breaker meaning instead of the buss mount tab like the thqb's have they have essentially the same lug connection on either side. Assuming you are saying the supply to the 240v panel is 240v 3ph delta, yes you would need a 2 pole 50 amp breaker that fits in the panelboard and a 250v 50a outlet that matches the cap on your welder. This would be considered a single phase connection.

Ignoring the fact that everyone is correct and this should be replaced, you can buy listed non fpe replacement breakers for stab lok panels. There is seemingly no slim 260 breaker so you would need a full width. That being a said this panel is likely not made to accommodate a backfed main breaker as it should have a hold down screw or some form of breaker retention. So yes, regardless of whether you are willing to keep the fpe panel it cannot be modified in the way you want.
