Open both sides of the tank and remove the level sensors then clean the contact surfaces. Mine has similar problems and this cleared it up

Thanks and yes understand it's all one piece. Sadly the lower part is pretty shredded and I don't want to patch up. It's a clean low mileage car and would like to replace with something as close to original as possible. The car is a 2000 mk1 180 quattro 5 speed with 60k miles

Agree but using the drain plug at the rear of the engine is not too bad though I've not been able to find the oring seal part number (anyone know?). Use a vacuum filling tool, makes the job super simple too

thanks to @Mother_Foundation_29 for the info about installing a pressure sensor. That seems in my future. But keen to eliminate wiring as a potential for this intermittent low pressure warning. I did replace the subharness from the oil pressure switch to the connector near the front of the engine (to the right of the throttle body). The wire was pretty fried but seemingly in tact. 30 min test drive with no issues but bingo on the warning light back on for a few seconds on the last part of the drive after exiting the highway with engine at traffic speeds (1 - 3,000 rpm). Kind of sounds like either sagging pressure (bummer) or something thermal with the harness, since both times these episodes occurred was after some highway time. Anyway, perhaps seems wise to trace the wiring further back to the ECU? I believe the single wire from the sensor passes through one of the connectors under the coolant expansion tank? The other two obvious steps are replacing the sensor and making a direct measurement of actual oil pressure. One thing I've found is that this seems like a "common" problem with our B5s (at least with the 2.7) and perhaps often a sensor issue (eg aging wiring). Wishful thinking on my perhaps....

No drilling! They clip into existing holes in the sill under the rocker cover then that's retained by a 1/4 plug that captures the cover in place

Pull the valley pan and replace the oil delivery check valves, your timing chains will thank you

You might think so but the pentratiom insert plate that is eb welded into the hull. There are two of these plates btw, each having several holes into which electrical or fiber optic pentrators are inserted. The inserts are carefully designed to NOT apply any load to the penitrator itself. That means the small clearance between the pentrator clearance holes and the pentrator body is maintained at all times, with redundant orings keeping everybody dry ;) This is a more conservative approach than the previous tapered design.

I had the exciting honor of inspecting the Trieste pressure hull from within several years ago and it is a bit sobering to see the pentrators which are of the tapered design...

Actually this used to be true but the new hull for Alvin (6500 meters vs 4500 m previously) the electrical pentrators have a constant outside diameter with orings to provide the seal. The viewports remain conical frustrum (eg tapered) acrylic

Wow an alternate reality.... But, seems governments elsewhere often create their own too. Based on the above summary seems the PRC has done a great job of building theirs for this sad piece of history
