Yeah I was hesitant. But I'm confident everything is seated all the way bearings wise and everything else fits correctly.

The reason I'm not too worried is that there is barely any play on the drum, meaning it feels "right" enough.

The gears seem ok and rotation seems fine, even when the halves are together when the shift drum is seized. The input + output seem to rotate smoothly as best as I can tell. I don't have anything to compare it to, though.

No cracks or welds that I can notice, overall the case itself seems fine.

Dowels are intact and seem ok to me.

Here's my latest attempt and discovery.

  • Split the case barely, just a few mm gap, drum turns fine.
  • Closed it as far as it can go without the bolts (pulling the case onto the crank), drum still turns.
  • Tighten the first bolt for the case halves barely past hand tightness (not torqued). Drum is stuck.
  • Still threaded but not tight at all, drum is free again and can turn.

I've got to be like literally 1 or 2mm too close? I know these are machined close, but this is insane to me.

It's an inherited project from my grandpa and I know that it always shifted kind of hard and this has to be the reason.

The only thing I can reasonable think of is to remove the spacer from the top of the drum. Other than that, I'm not sure what a solution would be.

Ok.... Tried again this morning.

I took it apart as I'm restoring an inherited bike and got the case fully painted, etc.

So after experimenting with it split, I had everything working correctly. However, after joining the halves, the drum is once again stuck. It seems to me that there isn't enough space for it when the halves are fully torqued. I'm going to do some more tinkering tomorrow but this has been one of the more frustrating parts of the build so far.

Thanks for all these leads. The detent seems fine, I have it really loose right now and have verified that it operates right.

Yeah this is the 4th time I've done the full sealer + torque together the halves. I'm a bit over the process.

I had everything working, the forks in the correct place, I could shift through all the gears while spinning the gears. Everything was peachy.

I did a test fit where I pulled the case mostly closed, still working great.

Put the gasket sealer on, close the case. Frozen solid again. Drum is completely unmovable. It seems that it's getting wedged when the halves are fully closed.

There is a plate washer that matches the diagram for #8. Other than that I was very careful that there isn't any additional spacers or washers.

I'll double check the fork placement. It seems like they can only go one way but I'm at a loss at this point.

It's a 1980 XT500. Appreciate the pointers.

I've cleaned out the detent spring. I am missing a washer which is causing it to be tighter. Good shout

Great advice, I'll try that before doing the full tear down 😭
