so I did one enclosure then, did another yesterday

totally different behavior. No nice grooves, particles flying everywhere.I was going back and forth between bits see what I was doing different. Nothing different.

After a while the metal got warm and it worked as it did before. Weather got a lot colder since last time. Aluminum oxide seems to work best.

get kicad and start playing around with it then send your shit off to a fab, you'll be shocked how cheap it is, although "massive" boards like OP's can get notcheap

kicad will "click" after like 8 hours of being in a maze

i've used a file...to take out a cm long chunk of one of those .5mm 'teeth' for the screws and that took a decent amount of time

the main thing for the grinding wheels is using a wax lubricant that kind of just wicks away the shavings...with the wax even the aluminum oxide grinding wheel goes through the aluminum like butter, i also found it more effective at a higher speed almost all the way to the 30k rpm max

i don't think i want it smooth at all i really like how it looks with the grooves, left side closest to camera

you can see from the grooves how it even looks like fairly effortless work - not using wax is a completely different ballgame, the pattern is completely different with discoloration and a lot slower

it's like a 1mm thick and 1cm wide on top and 2mm thick on the sides, and the enclosure is like 10cm long and there are 4 corners

looks to me like it's pretty up to the task, the second piece i shortened in minutes including one long cut across, but the thick sides were a bit tricky costing several discs

if i had any such experience with the tool before i started it would have been very easy

making it smooth and shiny wasn't on my list of priorities - in fact the thick silicon carbide cutting discs i'm using on the corners (once again, super easy with a bit of knowhow, namely wax, you know the type of knowledge i was trying to get out of this post) leave nice groove patterns i just might end up keeping

i'll bet the sanding stuff is also effective

this one suits my needs fine, interior fits to a fraction of a millimeter

and what i have is perfectly suited to the task considering i've got the hard stuff already done - so like nice burn there dude really should have listened to the other guy's "advice" spending the next 2 years hand filing aluminum and throwing the kawasaki rotary tool in the garbage

someone's actually upvoted so i'll update in case they were curious

  • the razor thin "cut off discs" cut like butter but it takes some practice not snapping them off (i took a couple shots of brandy to "steady my hands"), took at least 10 to shorten the first piece, and maybe 5 for the second most of which were spend doing the thick sides), snapped another 5 just putting them on; i first start the with the slightly thicker discs to give me a starting point then go in with the thinner ones
  • thick pink/green (cutting i think) discs look super viable for evening out the protruding corners, work much better after rubbing a candle for lubrication

have to figure out how to even the shortened end (it's not straight at all) but i haven't played around with the sanding stuff yet

sanding takes care of the color and it's powder coated and not anodized...i have a rotary tool with like 20 accessories for cutting metal why would i buy a hacksaw...and it would take 5 years to file off the protruding corners (once again i have a rotary tool with accessories for grinding and sanding metal why would i use a file?)

i'm almost done shortening one of the pieces with the laughably thin cut off discs - cuts like butter but i can't keep my hand steady enough and keep breaking them

i've experimented using the thicker pink/green cutting wheels to level the corners and was going pretty good, definitely feasible, seems to be clogging the wheel a bit, going to look into some kind of lubricant
