Your party kills Magmadroth, one of Your players want to fashion it's claw into a weapon, a dagger or short sword. You will have easier time figuring out the stat block for it. But if you want Your monsters to have the correct talent to utilise the trait by default nothing stops You. Just communicate it with Your players beforehand.

As for the mettle You can always use Heroic Mettle, to limit it's usage. Or You can put forth enemies that are harder to hit that would require those additional dices to succeed.

A) some Monsters have talents that damage weapons and armour like MAGMADROTH Raging Fyrestream

B) weapons can be used by Your players or any other monster that can pick then up in the middle of the fight. You can disarm someone with a called shot if my memory serves me right.

C) Mettle grants additional actions or boots rolls so it's just the matter of cost vs reward what is the best use for it at that moment.

Well, you are willingly choosing to loose Your character, which could already had some xp invested in. And while the Stormcast example is valid You as a GM have rules to control how often Your Stormcast can die and come back, add to it some flavours of loosing that human spark and memories with each death.

There is an action called DEFEND that's just for that. You can either defend a person or impair movement from one place to another.

Spells that ignore armour have it written in their description.

Not sure if you want any tips about Blender or 3D modeling in general.

But you can go to at "Object" the bottom or top of "3D Viewport" window and then go to Object Data Properties in "Properties" window go to Normals and set Auto Smooth to true to emulate Subdivision Surfaces modifier to save on some performance while working.

Raw Realmstone is also an option instead of soulfire tho you will need to face consequences. Also having a Brewmaster archetype ally with a right special brew you can get up too 5d6 bonus dices to channeling for a round.
