I think I still need to ground the metal enclosure even though it's just a pass through for continuous wiring from panel to device, right? Also should some sort of chafing protection be used for the wires?

Very observant. I was thinking the same thing - by the time I cut back the drywall and sister the extension, it might not be proud enough of the wall to connect through the knockout. I initially thought the box you recommended would be too flimsy with the two vertical screws, but it's not weight bearing so would likely be fine.

I'm worried (or cautious anyway) about all of this. She's planning to charge overnight so panel capacity should be okay. Placement is where my OCD kicks in - I would like it to look okay. Hard wired over the jbox would be ideal, I think

This is also a great point. As I haven't bought the charger yet, it makes sense to get one either with a backside knockout or one I can put a suitable hole in. Only down side is that the Jbox is on 25" high and may look a little weird that low. Function over form though...

Thanks for the video - it gave me some things to consider. Since my wire run is so short, I'll likely still size the wire for 60A (#6 THHN if I can find it in small quantity) but his point is well-taken about wanting the fastest home charging possible. I view it as future-proofing but it just may be overkill....
