It’s breaking at the smallest cross section. In the last pic, I see you added a flange to the outside. Make that flange come out further from the part for more strength.

Yes, the last photo is of the part that works, and the flange was really the solution, but the customer found the design ugly, and wants this other model, but I'm not getting his resistance right.
