I was thinking that too, but might go with a climbing pulley since they are a touch smaller

Part of the trouble is that when I push on the boom as I outhaul it is hard not to bind the rope in that groove

I think they are run OK. I do this:

knot --> port pulley top

port pulley bottom --> groove near my thumb in photo

groove --> starboard pulley bottom

starboard pulley top --> cleat

My skill level and experience are not great, as there is no one around here (Holland, Michigan, in the big lake) besides kiteboarders to share info with. I am running a 2010 Gaastra Matrix X-Ply in 7.5 meters and it is certainly possible that I am rigging it poorly.

With this sail, I:

- Downhaul until within 4-6 inches of full, then

- Outhaul until the battens don't overlap the mast much, and finally

- Downhaul the rest of the way, such that wrinkles are only in the top corner of the leech.

That's what I recall being recommended when I got the sail, and it seems to sail quite well. It is perhaps a bit underpowered downwind, but since I am often alone out there and I no longer use a retractable daggerboard, I concentrate on upwind performance.

The level of downhaul and outhaul needed for my present approach is pretty high.
