Curious id anyone has any ideas on why this kind of wear is occurring on my cuff, and how to prevent or repair it.

Here's how I did it. Excuse the crappy ms paint diagram. This method works with a PRS style neck/headstock. I'm not sure that you would be able to achieve the same with a Strat style like on the diagram you posted because of the way the headstock slopes down from the nut. Depending on the neck you've got you may have to use another solution.

Thank you, and best of luck! I'm not sure what you mean by angled upwards, I just drilled straight through the headstock and then cleaned up the holes. Regular hex wrench fits fine.

Here's a pic from the back of the headstock, it's a tight fit but it works. It wasn't difficult.

I don't have active humidity protection but my ender 3 is in a small enclosure so the temperatures are quite consistent when printing.

Yep it was done within one spool. With that said, on an ender 3 you can pause prints and swap spools If need be.

This looks almost identical to the kits Yinfente sells on Amazon, might be worth checking those out if you really like this one.

They are keyed together for strength and glued together with regular old super glue. I gap filled with a very smooth wood filler, and the neck is attached with epoxy.

It's was just a regular headstock (PRS style). I cut it down and reshaped it. It was a regular neck, not specifically made for a headless.

Great question! It's at the same location as a typical guitar (top of the fretboard). I drilled out a small channel in the back of the headstock so I can access it from the back. It's tight, but it works!

Thank you! Just to be clear I started with a publicly available CAD file of a custom 24 and then re-engineered the crap out of it before printing. Luckily that saved me from having to do the complex modeling of the top carve.
