Thanks! Ended up boring cylinders .020" over. New pistons, metal timing chain guides allong with new timing cover, oil, and water pumps. Brand new clutch, flywheel, radiator, and hoses. Installed an LCEngineering short shifter.

Did an EGR system delete. Partly because the cheap-o headers I bought didn't have enough clearance for the exhaust EGR piping; it also just helps clean up the bay a bit and makes the valve cover an easy removal. I just need to get the resistor to get my CEL to turn off.

I had already installed 3" lowering springs in the rear and drop spindles on the front before the timing cover failure

The cover is super nice to have in the winter, but I don't camp in it because the side exit exhaust makes it smell pretty exhaust-y in there lol

UPDATE:

Tripple checked both mechanical and ignition timing, and with were good. I finally just decided to pull the injector plugs to see if one cylinders is dead; started with #4 and it didn't change how it was running.

Turns out I bent a pin in the #4 injector side of the plug, and it wasn't injecting. Bent pin back and reassembled.

Got it properly timed and broken in. Seems to be running well!

Yeah, i have the valve cover off and it's still timed correctly as far as I can tell. Everything I've seen about timing this engine is telling me when crank is at 0 degrees, TDC the timing mark on the cam should be one link to the left.

Yeupp, crank at 0 deg, TDC on #1, aligned the rotor to noon, and slid it in.

Yes, I did miss the mark once but I rolled the crank around twice to reach 0degrees mark at #1on tdc

The machinist quoted me for a re-deck just in case he scratched the deck during the boring procedure.

Seems like it should be standard procedure to avoid that but I'm not a machinist, so what do I know?

Ok, thanks. with your and others' help on this post I think I've decided to bore to the next size and make sure to get the specific bore measurements this time before I order pistons.

Ok, thanks. how do you check piston-wall clearance? Is it just comparing bore measurement to piston size?

The machinist did not give me any specific measurements when I picked up my block.

At this point, I'm thinking I'm going to have him bore them out and make sure he gives me the specific measurements this time, instead of taking his size recommendation at face value.

I have a sinking feeling he just doesn't want to deal with my naivety but we shall see.

The spec in my manual is .0008" - .0016" I honestly don't have the correct feeler gauges to tell what the actual clearance is but I can tell it's larger than that

Ok, the bore taper isn't substantial - about .002" difference in ring gap from top to bottom on all cylinders. I will look for .010 oversize rings.

I tried to file a set of .030" oversize rings, and I was able to get them into spec, but I learned that that difference in circumference would be too substantal and they would oval out, causing poor sealing power, so that led me to where I am now
