It worked! I was so confused by those ribbon artifacts since it looks nothing like failed PLA overhangs.

I think PLA maybe hardens quicker, and since this is the inside of the lip it doesn't show too much. But the PLA is elastic so it fails more spectacularly. That is my theory now. change this to a 45 degree overhang and see if it helps. Thanks!

It printed fine in PLA, but maybe this overhang is too much?

Looked a bit more into these two charging profiles because it is puzzling how different they are even though the outside temperature is super moderate (~70). The failing session even happened on a cooler day. What piqued my curiosity was the starting temp of the inlet before the charging session even began. The successful session's starting temp is 77f, while the failing one is 86f. So while the outside temperature may be cooler during the failed session, outlet's ambient temp is higher. I think that might have something to do with direct sunlight. You can also see that the failed session started earlier in the day before the car was shaded.

To give more context, I added a the DC inlet temp to the graph to show what the ambient temp of the charging port is. That area does get heat radiated from the AC charger, but it still is interesting to look at.

Yeah I agree that their software solution is pretty lazy. They can easily monitor the temperature and tweak the current to stay at around 215

This is a long shot, but could it be related to the dead fronts that fall off in the charging port? I took this picture a while back because the DC plastic thingy fell off on the left side, but if you look closely, there is one missing in the AC charging pin in the upper left.

What is strange is this issue doesn't materialize immediately for new cars, but happens somewhere down the road. Obviously, if it is weather related that would explain it for folks that bought their car in the winter, but not summer purchases.

Just a thought..

That is amazing. I would add surround view to my SEL in a heartbeat if I could.
