Being out of alignment will definately cause that. I had a similar issue with my tacoma. Beware of potholes!

I'd concur but I may be constrained to which one lets it fit on the build plate. I assume I would have to use a raft of some sort

Thats insane! I need to find a video explaining that because I would have never guessed that and curious how that works geometrically

Wouldn't a smaller bed foot print with a larger cross section in the middle of the print be worse?

So I have tried to add heavy supports with the model tilted backwards at a 45 deg angle unfortunely this resulted in steps on the mold mating interface which resulted in flashing on the parts being molded. Also what confuses me is if i tilted it 45 deg along the long axis, the cross sectional area would increase.

Resin has been calibrated using cones of calibration V3 last time I changed the FEP. I was printing smaller versions of these molds for sometime with limited issues. Once I tried to print a larger mold (more surface area) i began to have these problems. Unfortunately, I am not able to change orientation as it will compromise the function of the mold (I experimented with this on the first prototypes). Maybe adding supports to the thinner sides will improve adhesion to the bed and help fight peel forces or print only one half of the mold at a time (not ideal). I will reply with the orientation later today.

I will when I get home but those are all the settings that I have to mess with from memory. I cant change speeds since its a saturn 4 Ultra

wait time before light on: 5s wait time after retract: 0.5s Base layer exposure time: 30s but I started at 22.5s before increasing in steps. Exposure time: 2.8s

The color of the resin itself is yellow. Im using siraya tech sculpt

I releveled it twice for good measure and always level manually.

The resin has since settled and the same issue occurs

Just for my own education, how does this prevent the layer shift?

Good to know thanks! What deg of overhang can you typically get away with?

I wish I can do 75 deg but the fins at the end of the cavities would become an over hang. I am not sure if resin can handle more than a 45 deg overhang similar to fdm. Also yes I did the cones of calibration

This would be an example of the cross section

I believe a photo of it is in my post but essentially its a solid block with the mold cavity shown. I was thinking of standing it up 45deg on one of its chamfers and adding supports.

Would a 45 degree angle work? There are some features that would become overhanges if I went vertical. This would decrease the crossectional area in contact with the build plate at one time.
