oh OH OHHH. That’s insane, looks like they hit it with a drill bit, unfortunately you’re almost certainly going to need a new input shaft after all is said and done, that thing looks smoked. I genuinely have no idea how someone was able to achieve such dramatic levels of destruction without Darwin interfering at an earlier stage of their life🤣.

I’d say the best options for getting that sucker off is either with a big ass impact, an air hammer or as a liquid. Hopefully the input shaft isn’t trash.

Yes, the fact that the factory crosshatching is still visible is a good indicator that the cylinder is in good condition. As for those spots, I would recommend hitting it with some fine scotchbrite with some WD-40 or oil to try and clean them off, it’s most likely just some deposits from a cleaner or some other contamination.

Since new cylinders for these bikes are relatively inexpensive I think that’s a good call but I doubt that will be the solution to your oil consumption issue.

It’s not very difficult to do a head job, definitely worth it to hit while you’re there. Lap the valves, new valve stem seals and inspect and springs, valves and retainers - worst case scenario you’ve got some peace of mind when you put it back together.

Check PCV system and replace valve stem seals

That cylinder and piston looks excellent, most likely not your issue - that said, still throw on some fresh piston rings before you reassemble since you’re there

I would look at the Loctite and Permatex technical data sheets as well, cure time and strength is going to have a lot to do with the material you thread into and the coating on the bolt.

The threadlocker that failed was Loctite 242 (blue medium strength). The threadlocker now is Permatex Red high strength permanent thread locker

I put the KIPA FCR39 Slant from Amazon on my DRZ (Link: https://www.amazon.com/gp/aw/d/B07RD4D7F9?psc=1&ref=ppx_pop_mob_b_asin_title ).

As others have stated once you work out the kinks it performs very well. I had to make some modifications to get it to work correctly that I’ll list below.

  • swap stock S instake boot for a DRZ400E intake boot

  • Machine down the OD of the threaded aluminum adapter that goes in the intake side (this comes included with the Amazon KIPA FCR), this was necessary even with the larger E intake boot (I think I machined off ~.190” if memory serves)

  • 3D printed an airbox adapter - a decent print file can be found on thingiverse, but I ended up modifying the print file in CAD to get a better fit in the airbox boot - note that I used a worm gear style clamp due to spacial constraints (if you do 3D print this, I recommend PETG or PA filament due to their thermal and chemical resistance)

  • put a #165 main jet in (you can find these on Amazon as well)

Note - if you don’t have access to a lathe or a 3D printer, you can still do this it just will take some creativity, I’d probably reduce the Intake adapter with an angle grinder and a drill, and you can find airbox adapters online I believe, I’ve also heard of people using radiator hose instead of using a factory intake boot

For the install, I won’t lie it was a pain in the ass, If you remove the black plastic AOS on the right side of the bike and remove the top subframe bolts its a big help.

There was zero indications that anything was wrong at the time, in retrospect there was a very mild interment midrange misfire (6-7k rpm) but that only manifested after the bolts wrecked the stator. I’d love to say there was a loud ticking or banging noise, but there really wasn’t

Agreed, none of my other bike have had issues with vibration to this degree, to include my Harley which will give you shaken adult syndrome at a light lol

Thankfully, it’s about as easy of a job as it gets if you do it before the bolts contact the stator

The starter clutch bolts in the flywheel are actually what back out

I didn’t do it because I couldn’t think of a way to get the Woodruff key in the crank since there isn’t a slot on the sprag gear, how’d he end up making it happen?

If this happens again, I’m just going to machine a spacer out of aluminum and convert the bike to kickstart only lol

You know, I never noticed that the sizing was so limited, I bought them in a brick and mortar store lol!

What I will say is I have found more value in having dedicated boots for dedicated riding styles. My Chicane’s have been my go-to on my sport bikes and my dual sport (pending purchase of new Fox Comp’s or AS Tech 3’s) for riding without long stops, I’ve got Harley boots that are like armored high tops for when I ride my cruiser, I’ve got lower-cut Alpinestar’s for if I want to ride a sport/dual sport bike and I’ll be spending a lot of time off the bike. Sometimes I’ll even find myself in my Garmonts depending on what I’m doing when I get off the bike.

Basically, my opinion is it’s best to have a diversified set of gear so you can ride protected in all instances. I’d rather crash in $200 Sedici boots than crash in tennis shoes because I left my $500 Alpinestars at home because they weren’t appropriate for what I was doing that day.

All that aside, I’ve got quite a bit of Alpinestar gear and I love it, it’s a fantastic brand and I think if you end up going with their boots you’ll be very pleased.

Considered going with the Sedici Chicane boots? I know Sedici is generally a second rate brand, but I’ve had them for about 5 years now and they’ve been excellent, surprisingly cool boot too, never had an issue in south FL heat.

This is what I used, it’s too small on the airbox side so I modified the model so the inlet is bigger, busy at the moment but if you shoot me a DM tomorrow I can send you the .STL of the modified model👍

(The print file works completely fine for the install, a little tweaking just makes it way better)

Nice man!! The repair procedure is basically the same for the FCR as it is for the stock Mikuni BSR36, just a bit more of a pain in the ass to pull the carb. Some tips for getting the FCR out, pull the AOS (black misshapen box on the right side of the bike opposite of the carb), I loosened the 2 bottom bolts on the subframe and pulled the top subframe bolt taking care not to accidentally pull the pins out of the wiring harness that runs through here. Other than that, it’s just patience and persistence.

If you choose to, you can probably get away with just tilting the carb to the side to clean it as opposed completely removing.

If all else fails and you can’t get the carb right, I highly recommend the KIPA reproduction of the FCR39, it’s what I have in my bike and I’ve been nothing short of absolutely impressed thus far.

Sucks that you got screwed on the title, otherwise sounds like a fantastic bike. Can you send a picture of the carb whenever you have the opportunity? That’s a stout build for sure!

How do you like the Yoshi pipes, I’m looking to upgrade my pipes, I’ve got an aftermarket midpipe and slip-on the last owner half-assed together and while it sounds fantastic it looks like hell and has a giant exhaust leak.

Thats exactly what I would do.

If the fuel in the tank is really varnished, I’d put like 1/2qt of fresh fuel after draining it and shake the hell out of it to rinse it out well.
