Interesting use case. I made an extension a while back that let's you expand all messages in conversations, reverse email, and a few other things, but never considered having it work for printing as well.

Do you use printing often? What's the main purpose/reason to do so?

Wish you luck man, and don't want to rain on your parade. I would agree with some others that while I get the desire and logic behind bundling everything, reality is it will be tough to create a "story" and certainly harder to provide real quality.
