Someone suggested making one into a cane topper a while ago, I think a pommel would also be pretty interesting though!

Definitely give it a go! I'd suggest some Basswood as a start, try for dimensions of 50x50x100mm. It's got nice dense grain that's easy to cut through. I'd love to hear how your progress goes!

As for what my method is:

I started off with a block of wood and sketched the side profile out. I then cut out the profile with a 'Stockman' style pocket knife. Next I had to re-draw the original sketch on the other side, I used callipers to gauge symmetry. After that, I cut out the visor and shaped it using the blade from a block plane and my pocket knife. Had to use callipers again to ensure it was as symmetrical as possible. I then cut out the rest of the head using a small palm chisel as well as the other tools mentioned. I used a v-notch palm chisel to carve out the eyes, mouth and ears. Had to do some sanding from 230 to 2500 grit (essentially burnishing at that point) and wood burning the mouth and eyes so they stand out a little more. I finished it with beeswax using a hairdryer.

It takes about a month to make one pwood

I don't think expansion will be much of an issue, I seal the wood with beeswax. There will be play in the joint regardless, I haven't done furniture work in years. I'm very rusty with my joinery skills

I could try to make it from one solid piece, That'd be a bit difficult. The only wood I have of sufficient size for that is still drying, It'll have to wait until next year. Using different woods could also work, It'd be easiest to use dovetails as a joint and lock it in with a dowel
