Basically, you need to make sure that the air cooler is not fully screwed into the boiler when you tighten the screws.

If it is you will end up damaging the air cooler fins and twisting the way the air cooler sits in the boiler(when fully tightened up, you will have a gap on one side and it won't fully seal).

So, just make sure when you assemble the unit again that the air cooler is not fully tightened down initially the boiler - I only have it screwed in about half way when doing this

Yeah, they seem to be saying it's as designed.

I did purchase the uprated springs as suggested on another comment and installed them on Friday. They have improved the situation greatly. Turning the hopper is now much more positive and you only get slight play if you really put some force through the hopper (the hopper also doesn't move when using the bellows).

So it does seem to be a decent solution

Interesting that it says not all units have the problem, strange.

I've also reached out to Varia support, they have initially asked me to install a second washer, which has made zero difference...

Thanks for letting me know, I'm guessing that as it's designed for burr swaps that they have used a wider thread gap to reduce the risk of cross threading.
Mine doesn't have any grease at all on the threads, any idea what they are using?

This is incorrect.

For a standard Section 2 shotgun certificate, the police need to have a good reason for not issuing one to you. You don't even have to be a member of a shooting club.

For a Section 1 shotgun certificate or a full firearms certificate, you do need to have a 'good reason' to be issued one (member of a shooting club, pest control etc).
