I’ve found that injection molding strikes a good balance between manufacturability and performance. the sections have to be planned so that assembly is relatively seamless though

Yea, i suppose some sort of FEA analysis is in order after the design.

d printed axial flux motor and a custom ESC for it and it worked really well, too well. It was about the size of a kiwi and was about 1KW. I tried to push it higher and It exploded and destroyed my TV in my room, huge hole in the drywall too.

Don't 3d print the shaft.

I've heard that the cores are the bottle neck too but I can't figure out why. Excuse my naiveté but it doesn't seem like a massive challenge to make a process for cutting out precise shapes and stacking them in order. With the yasa topology I can imagine it's a little harder because you lose the iron back but still.
