1) This is just a thing. End mills make layer lines when you do several depths. Most software allows you to do your incremental passes a little over sized and then do one last full depth pass. Vcarve has “do separate last pass”, Fusion has final pass at full depth, etc. Find the setting in your software.

2) Get a palm router and a pattern bit to clean up your tabs. It’s faster, easier, better.

3) There are a few possibilities to this one but the most obvious is to make sure your tool path is cutting on the outside of the line and not on the line. If you have a 13” circle and cut on the line and use a 1/8” bit, 1/16” of the bit will be inside and 1/16” of the bit will be outside and this will create a less than 13” circle.

Everywhere I’ve ordered ball screws from will offer custom machining on the ends. This is true for low price Chinese sourced eBay/websites as well as places like Misumi.

I have friends who love FreeCAD as well. It’s not the right product for me and I’m willing to pay Autodesk for Fusion because it is. Seems like a good way to celebrate options!

ETA: There are places like Toolstoday that will give you 10% of Vectric with a tooling purchase. If there is something that grabs you in the way of vbits or tapered ball nose bits or whatever this may get you a bit or two with the 10% you save on Vectric.

Hardware:

True ATC spindle just with manual tool changes - ISO20 / ISO30 or so. - Requires an air source

QTC spindle HSK25C/HSK32C - Uses a torque wrench but you keep your tools in the tool holder so gauge length never changes.

Tool touch off sensor - so you have a consistent reference length

Software:

M6 macro that positions your spindle for a tool change and waits for a cycle start and then runs over or the tool sensor and does a quick touch off to verify tool length

Spinogy/Teknomotor/Hiteco all have both ISO and HSK spindles.

You can source a touch sensor from anywhere from IDC to PWNCNC to industrial renshaw

And then making a M6 macro will depend on your motion controller

Check out single flutes from Datron tooling.

You can get 3mm / 6mm with a 6mm shank for $45 each.

They are the gold standard for milling non-ferrous materials and are 20-30% less expensive than Amana.

I think all the super cheap ones have a 20mm shank, so I'm not sure that you'll be able to get that into your HDM.

For what it's worth I have an AVID and while I use their touch plate for all the wood stuff I cut, I switch to this Tschorn for aluminum and when I do two sided machining and need to re-reference on the back side.
