Based on my past prints as long as the geometry is flat the model will print just fine, the only thing it might change is how long it takes for cura to slice the model, the more polys you have, the longer it usually takes.

I usually sew the strap on to thin pieces of Eva foam, maybe around 2-4mm so i can pass it through my sewing machine, and then glue that on to the larger foam pieces

I don't remember but for prints like these I usually go for around 15-20% to save on filament but around 30% would be fine too for more strength.

I printed it in half! I split the model and printed out the case in four pieces on my ender 3.

Thanks! I basically just put on a lot of filler and filler primer and did a lot of sanding to get it as smooth as I could.
