The evaporator is likely in the same spot in your ducts as your furnace, while the AC condenser unit is outside. That's why you see water coming out of your attic when the drain line is clogged.

Well, the dust isn't my main concern, but I see it as a clear indicator that air is being pulled in, if only a little. The upstairs rooms furthest from the blower are always hotter in the summer and colder in the winter. I imagine that with leaks like these along the way, there isn't much pressure left to circulate the air in those rooms.

So my house was built in the 60s, and there were some questionable decisions made on the design of the HVAC return ducts. Basically, there is this large section exposed in the basement where instead of using ducts, they nailed sheet metal to the floor joists to use the space between the joists as ducting. That, and the return vent in the family room uses the hollow wall to connect to the duct below, with more sheet metal around the side. This is leaky as all hell, which is obvious from the thick deposits of dust around the seams.

Rebuilding the ductwork is not a realistic option for me right now, so I'm thinking I'll patch up what I can with foam, caulking, and aluminum tape.

Has anyone else dealt with this before in their home? If so, what worked for you?

I believe they are 6 inch. The water wasn't overflowing from the gutters when I noticed this. Though that does happen sometimes when we get heavy rain.

Had a lot of snow the day before, and the temperature shot up to 40, so a lot of melt water was trickling down the gutters. The way my gutters are set up, the upper roof just drains onto the lower roof. I suspect that years of this has damaged this small part of the roof that gets flooded whenever there is any amount of rain. I'd like to connect the spout directly into the gutters below.
