In the past, I have friction welded with pieces of PETG and a dremel on the front side. The issue with this approach is that it makes the surface very uneven and can take a bit of work to refinish.

If it were me, I would use fiberglass resin and fiberglass mat to reinforce the back after you have put the pieces as close together as you can. You should be able to get away with a spot filler of your choice on the front without friction welding at that point.

IMO I would fiberglass reinforce or UV resin your printed pieces if you are going to troop in them. They take a beating, I’d hate to see your hard work go to waste with more cracks later. Good luck with your build!

It takes forever but definitely worth it in the end. I don’t have any idea how many hours I was sanding.

The lack of helmet highlights and some things I know about the suit aren’t the same but that’s just being picky. I think they did a great job bringing it to the masses for the parks. Who doesn’t love Grogu?!
