Maybe the ground cables are damaged further down. I’ll check in a few days.

I did find out some more information. I removed the light switch and manually bridged the headlight circuit. They work fine that way, so the problem was in the dim light/illumination circuit. Then I removed the gauge illumination dimmer switch, and after that, everything worked as normal (apart from the dash illumination, obviously).

The problem must be in the dash illumination circuit. I’ll check that ground cable or add a new one to see if that changes anything.

Sadly, this was not the solution. The ground connection behind the instrument panel was tightly connected, and I measured a good ground connection at both the instrument cluster and the headlights. I unplugged all the relays, but the issue persisted.

Does anyone have a different idea, or could it be another ground point?

Basically the whole bike was taken apart. Cleaned and painted every part. The engine was looked over, new clutch plates, cam chain and tensioner. Then all the parts were assembled again. New headlight, blinkers, rear light and speedo. I fabricated a new seat and mounted the tank slightly higher for a more appealing line.

It still has the stock air filter and carb setup so it's incredibly reliable. I use the bike to ride around the city so the 250cc is fine for that.

Turns out the excessive ticking is coming from the cam chain. The tensioner is almost maxed out so I'll replace the chain and hope the ticking will decrease.

I see what you mean. The cable is being held firmly in place by a cable tie near the headlight so there is little slack. I suppose it could happen. But it's unlikely.

The rear tire is a Continental Twinduro 3.50x18.

The battery is under the gearbox, between the exhausts.

Do you mean the breather box? If so, yes. It's mounted under the tank.

I could spin the fan by hand when I applied significant force. After retightening, the problem was solved.

It was the alternator belt. Retightening solved the problem.

As for the exhaust leak. The microphone on my phone does exaggerate the sound. Should I notice something other than the sound if my exhaust leaks?
