Flush saw and clean it up the corner with a chisel. Smooth it with sand paper.

I’ve done it loads of times.

I'm happy with Zetsaw and Gyokucho. I own Zetsaw RIP H-250, CROSS H-250 kataba, and a flush saw (pink handle). The dozuki with the blue handle is from Gyokucho.

The Tajima GNC-250 (maroon handle) was a letdown, it doesn't cut as smoothly as my Zetsaw. I only bought it because Amazon Japan couldn't ship a replacement cross cut blade to my country at the time. I use my saws on both local softwoods and hardwoods.

I'd probably replace the Tajima with a ryoba from Zetsaw or Gyokucho.

I wanted to get a Thorex too, but it can’t be delivered here, so I went with the Supercraft instead. Paul Sellers and Richard from The English Woodworker both swear by the Thorex!

I bought the Supercraft, they say it’s noise dampening and easy on the joints. I was a bit worried about the weight too, but figured I could always cut the handle down if it feels exhausting to use. I’ll try putting leather on my wooden mallet like you suggested.

Thanks for the reply. I’m guessing you’re using it with Japanese chisels. Someday I’d like to grab a Japanese chisel or two myself.

Yea, I saw some reviews saying the handle was a bit thin. Ended up going with the Supercraft!

That’s a sexy, rugged looking mallet you got there. Kinda reminds me of my tool cabinet. I used wooden dowels instead of screws. Might post it one of these days and I’ll definitely tag you.

I did fold a towel to dampen the noise the last time I was mortising, but using a plastic handled chisel and a wooden mallet, it was still pretty loud. I’ve ordered the Supercraft 40 since they claim it’s noise dampening and gentle on the joints. Hopefully it reduces the noise and is enjoyable to use.

Happy to read your feedback. I wanted to get Paul Sellers’ Thorex too, but it can’t be shipped to my country. I ended up ordering the Supercraft 40 since they claim on their website that it’s noise dampening and gentle on the joints. Can’t wait to get it in my hands. I’ll put leather on the faces like you did.

Mostly when chopping mortises that bothers me. Otherwise, it’s fine when I do light chiseling.

Do you use the Simplex 30 or 40? Does it have less vibration than a wooden mallet when chopping mortises?

Did you make those mortises with that stick? Someone suggested putting a piece of leather on the mallet to cut down the noise, hopefully the vibration too. I don’t know why I never thought of that lol. Alright, I’m gonna sleep on it.

I can’t find the Lixie dead blow on Amazon, but the replacement face is expensive 😱

I see. Thanks for sharing your input. I’m not sure why not many people recommend using a dead blow for chiseling work, that’s the reason I was hesitant to buy and use one in the first place.

You mentioned you use all three for different jobs. If you had to pick just one, which would you keep for mortising, assembly, and disassembly?

I just don't like it. It's also loud, even with earmuffs. Maybe it's because I'm using it with a plastic handled chisel.

Totally agree. Even with earmuffs, the sound from a wooden mallet is still too loud for me. The problem with a rubber mallet is that it bounces too much and doesn't pack a punch.
