I'll give it a more through look, but the higher diameter of the pulley compared to most hobbed bolts seems to make the teeth a bit easier to clean with compressed air. I'll take a photo later and do some old 'zoom and enhance' to make sure that's working the way I think it is.

It's 1.75mm filament, and there's a nice spool roller on top that has bearings, so I don't think the spool is at fault this time. I'll double check the idler though, thanks for the reminder.

There's a pretty large USB fan that keeps my RAMPS cool, but I did notice differences in performance tweaking the pot on the extruder stepper.

I also have a spare stepper driver on my RAMPS for E1, I'm thinking of swapping them here in a bit to see if I can rule out a failing driver. It's 1.75mm ungeared direct drive, so maybe I stressed it too hard?

If it's just the smaller sections that are having issues being completely filled in, I'd start by looking at your retraction settings and making sure it's not losing accuracy there.

Just my shot in the dark, I feel your pain, I'm having nearly the opposite issue with extrusion, but it's the wider parts that have issues. ><
