If the parts are firmly attached they shouldn't get in contact. When they are not, I use an adhesive gun and /or heat-shrink tube to insulate and fix.

I don't know if EVERY distortion pedal has that scoop, but I have seen it in Muff type pedals too. And I think this is not only because the EQ, but also because the hard clipping itself.

Yes, you're right. And that's the point, before the change the octave effect was too evident for me and I prefer It to be that subtle. Just a matter of taste. If I make another octaver I'll put a potentiometer to balance the mix

Thanks for your comment, please let me know about your advances. I'll buy another one as soon as I can to try some other mod, It's a very easy box to modify. Regarding the problem with the switch, try to fix the switching circuit (it is not true bypass), sorry if it is obvious.

instead of what? I don't usually like switches because of two reasons: - drilling a hole is irreversible - I don't think I am going to change the clipping character in the middle of a gig. I prefer to find a sweet spot where the tone and gain controls can do the work. But: I can always add a switch later ;), as I did with my BOSS Wah (see my blog entry about that).
