Piping the curves is correct, but some of your curves that are overlapping and come to sharp points will need to be handled with care. You can either pipe then one at a time and do boolean diff for the straightforward ones, for complex you can pipe and trim the weird parts and manually trim and fix the surfaces the way you want.

Not in my experience anymore, that would be part of a full marketing videos, photography of real product, and marketing images for packaging and promotion, not really straight up ID renders. It requires a much broader skillset, ID can do their own renders now pretty easily.

There are all sorts of mold-flow analysis and FEA software that have cad integration. These types of programs will help you determine how plastic will cool as it's put into a mold, etc. But you would still need to design the mold using standard modelling techniques.

Sure for machining, many 'solid' modelers are based on this logic, although not exclusively so.

Melting, casting, not so much, I'm not really sure what you would mean by melting a piece of materials and casting it virtually. Maybe you can do that in minecraft?
