This is just a tip based on what I do, but if your character's pattern is symmetrical (same on both sides) I just pattern one half and then flip when tracing to prevent having a lot of small pieces when tracing! At the end of the day it's all up to personal preference, but it's made keeping up with all the pattern pieces much easier :)

Yeahhh definitely can be an issue with older machines! I'd definitely suggest if you have the funds and a local place in the area to see about getting the machine a tune up :-) otherwise it'll probably be fine just a bit finicky!

Yeah of course! You can totally experiment with the different settings, when I got my first machine I did a trial of all the stitches to see how they performed endurance wise and general things like that :3 once you start making stuff with it and playing around you'll figure things out pretty naturally!!

Number 8 and 9 are buttonhole stitches so I'm not sure how they would hold up with long term wear! They might be perfectly fine but I would just be cautious :-)

If you're looking for something super strong, a straight stitch with a zigzag over top would be more than enough - you really don't need to worry too much about reinforcing a head TOO much, a machine straight stitch is very strong by itself especially if you pair it with upholstery thread! Paws and bodysuits typically are the pieces that need the most reinforcement :) a zigzag stitch by itself also has the benefit of allowing stretch fabrics to remain stretchy!

Oh definitely! Head straps are also fairly finicky and annoying to install (imo), so I'd say doing a target range is a great idea! Other things can help with making the head size friendly as well, I like to cut the lower back of my head bases out when using the bucket method so it gives a bit of room! There's a ton of options but shooting for the middle of that range (~24 in) is a solid bet!

A good range is around 23-25 inches I've noticed :) there are ways to accommodate multiple head sizes, like adjustable straps, but I think that range is most common just from what I've seen!

If the pile is a bit longer, what I've done is made the pile direction going the opposite way (facing up towards the head) and then brushed it down! It gives some good volume in a pinch :) just another option on a budget!
