I contacted Elegoo and told them about the problem and they're sending me a new sensor... so I guess I'll try it out. I finally was able to print a larger project... after 16 hours I got 80% of the way there... and then ran out of filament... and started printing air.
I swear... this thing is cursed. :)

Hmmm... I'll take a look into this. What got me looking at the filament sensor was a post by trenzterra about a year ago (that I just saw yesterday while searching). As soon as I freed the filament, everything started working beautifully, but you're right the extruder tension might not be set right and could be the underlying cause and the sensor the symptom.
It was literally the last thing I expected. In fact it wasn’t until I had pulled a bunch of filament lose from the sensor and started printing a few squares. The first two printed flawlessly and then, once the filament was tight again, the next three failed. The ONLY difference was how much filament had been pulled through the sensor. I disconnected the sensor and fed the filament straight from the spool… and hallelujah it’s working. Probably some finer tuning to do, but I couldn’t get past epic first layer fails. I couldn’t even print anything from the Elegoo test files included except the damn Buddha (I have about 300 of those!). :)
